The Challenge:

A premium overland camping brand faced significant hurdles when developing their new hard-shell roof top tent. Traditional steel frames were too heavy, negatively impacting vehicle fuel efficiency and raising the center of gravity, which compromised off-road safety. Conversely, standard off-the-shelf aluminum profiles deformed or fractured under the dynamic high loads of constant off-road vibrations and multiple occupants. The client urgently required a custom material solution balancing minimal weight with ultimate structural durability.

Understanding the unforgiving nature of extreme outdoor environments, we provided an end-to-end custom aluminum extrusion and surface finishing solution:

Targeted Material Selection: We bypassed standard architectural aluminum and specified 6082-T6 aluminum alloy. Renowned for its exceptional structural strength and superior corrosion resistance, it is ideal for absorbing complex outdoor stresses and impacts.

Custom Multi-Cavity Extrusion: Our engineering team redesigned and engineered a custom multi-cavity profile featuring internal reinforcing ribs. This structural optimization significantly increased the torsional rigidity of the frame, perfectly resolving the dynamic load-bearing issues.

Outdoor-Grade Surface Finishing: To combat rugged wilderness conditions, we applied a matte black sandblasted hard anodizing treatment. This provided excellent scratch resistance against branches and debris, while effectively withstanding intense UV exposure and highly corrosive coastal salt spray.

The Result & Value Delivered:

The newly customized aluminum frame achieved a 35% weight reduction compared to the initial steel prototype, while boosting load capacity by 50% over standard aluminum.
